How Do You Solve Common Problems with Pyramid Tea Bag Packaging?

Your production line grinds to a halt. Bags are poorly sealed, weights are wrong, and film is wasted. This is costing you time, money, and your sanity.

The most common issues are inaccurate weighing, film feeding jams, and sealing defects. These are usually fixed by cleaning the weigher, adjusting film tension and alignment, and checking the ultrasonic sealer's settings. Consistent, simple maintenance is the key to prevention.

I've been helping companies with their packaging for years, and I’ve seen it all. A brand new, high-tech machine can bring an entire production floor to a standstill over something incredibly simple. The good news is that the vast majority of these "big" problems have very small solutions. You just need to know where to look. Let's walk through the most frequent issues and how you can fix them yourself in minutes.

Why Are My Tea Bags Underweight or Overweight?

You're finding bags with inconsistent weights. This means you're either giving away expensive tea for free or cheating your customers, which damages your brand's reputation.

Inaccurate weighing is almost always caused by tea dust buildup on the weigher, vibrations affecting the machine, or incorrect weigher parameters. Regular cleaning and isolating the machine from floor tremors are the most effective fixes.

The Two Main Enemies: Dust and Vibration

An electronic multi-head weigher, which is what our machines use, is an incredibly precise instrument. But its accuracy depends on a clean and stable environment. Two things constantly try to disrupt this.

Dust Buildup

Fine tea particles and dust are sticky. They cling to the surfaces of the weighing buckets, feeding chutes, and load cells. Over a few hours, this buildup can add a few tenths of a gram to the scale's reading. The machine thinks it has hit the target weight, but it's actually underweight because part of that weight is the dust itself. The solution is simple but critical: At the end of every shift, use a soft brush and compressed air to thoroughly clean the entire weighing system.

External Vibration

The load cells that measure the tea are extremely sensitive. If your machine is placed on a floor that vibrates from people walking by, a forklift, or other heavy equipment, it can throw off the readings. I saw this once at a factory where the packing machine was right next to a large grinding machine. We solved it by placing thick, anti-vibration rubber pads under the packing machine's feet. This isolated it from the floor vibrations and the weighing accuracy immediately returned to normal.

What Causes the Packaging Film to Jam or Misalign?

The packaging film keeps jamming, wrinkling, or drifting to one side. This stops production completely and creates a pile of wasted bags and expensive film materials like PLA or nylon.

Film feeding problems are typically caused by incorrect film tension, a poorly installed film roll, or dirty or misaligned rollers. Getting the tension right is the most common and important adjustment you can make.

Finding the Right Balance

Getting the film to run smoothly through the machine is all about balance. The film needs to be pulled through the system under a specific amount of tension—not too tight, and not too loose.

Film Tension and Alignment

Most film jams happen because the tension is wrong. If the film is too loose, it will not track straight and can wrinkle as it enters the forming tube. If it's too tight, it can stretch or even tear. Our machines have a series of rollers and a "dancer arm" that controls this tension. Adjusting it is usually a simple case of turning a knob. Another common error I see is a new roll of film being loaded incorrectly. It must be perfectly centered on the holder. If it's even half an inch off-center, it will try to pull to one side for the entire length of the roll. Make sure the roll is centered and that all the guide rollers are clean and spinning freely. A stationary roller will cause the film to drag and misalign every time.

Sealing defects on pyramid bags are usually caused by incorrect ultrasonic sealer settings (power or time), dust or debris on the sealing horn, or misalignment of the sealing and cutting jaws. Cleanliness and proper alignment are key.

The Science of a Perfect Seal

Our pyramid tea bag machines use ultrasonic sealing. This is a superior technology, but it needs to be set up correctly to work its magic. A bad seal is almost always due to one of three things.

Incorrect Sealer Settings

The ultrasonic system has settings for power, khatello, and time. If the power or time is too low, the material won't melt together properly, creating a weak seal. If it's too high, it can burn right through the delicate mesh. I always tell my clients to start with our recommended settings and make very small adjustments.

Debris on the Sealing Jaws

This is the most common culprit. A tiny piece of tea leaf or a bit of dust can get trapped between the sealing horn and the anvil. This prevents the jaws from making perfect contact, leaving a small, unsealed spot in the seam. The sealing jaws must be wiped clean regularly throughout the day.

Misalignment

The sealing horn (the part that vibrates) and the cutting jaw must be perfectly parallel and make even contact. Over time, they can come slightly out of alignment. You can check this by placing a piece of carbon paper between them and closing them gently. The mark should be a perfect, even line. If it's darker on one side, it needs adjustment.

How Do I Calibrate the Machine to Avoid These Issues?

You want to prevent problems before they start. You're not sure which calibrations are most important or how often you should do them to keep the machine running perfectly.

The three most important calibrations are the weigher "zero" calibration, the bag length setting, and the film eye-mark sensor. Performing these simple checks daily or weekly can prevent nearly all common packaging problems.

Your Essential Calibration Checklist

Calibration sounds complicated, but for a packaging machine, it's mostly about telling the machine's computer the correct starting points. Doing these three simple checks regularly will keep your machine in top shape.

1. Weigher Tare (Zero) Calibration

This is the most important daily task. Before starting production, you need to empty the weigher and run the "zero" or "tare" function. This tells the machine to ignore the weight of the buckets and fixtures, so it only measures the tea. Doing this at the start of every shift ensures your weights are accurate from the very first bag.

2. Bag Length Setting

This setting tells the servo motor exactly how much film to pull for each bag. If this is wrong, your bags will be different sizes, and the printed artwork won't line up. To check it, run one or two empty bags and measure them with a ruler. If the length is off, adjust it in the settings on the touch screen.

3. Eye-Mark Sensor Alignment

This tiny sensor reads a small printed rectangle (the eye-mark) on your film to know where to cut. If the sensor is dirty or not aligned with the mark, it leads to messy cuts through your logo or text. Simply wipe the sensor lens clean and make sure it is directly over the path of the eye-mark.
